Struggling to find out how to get existing card switched over to new sky plus box. Old box is faulty but don't want to switch to a different type of unit as users are old and will not understand how to use - and we have a spare box.

I'm afraid you can't. Sky stopped allowing viewing cards to be paired to different boxes last year. Sky+ is now a legacy system which they no longer support so you'll need to switch to Sky Q or Sky Stream if you wish to continue being a Sky subscriber.

@BenJoBanjo is correct. So basically Sky+, being a legacy package, is no longer supported by Sky.
You can't pair a viewing card to any other Sky+ / Sky+HD box that it wasn't paired to at the end of October 2024. This has been asked on here and discussed many times since this policy came into effect.
You can still call Sky to discuss your options which will be upgrading to Sky Q or moving to Glass / Steam to continue to view Sky content through a Sky subscription.
